The Dangers of Operating a Cracked Cherry Picker Truck in NSW

A cherry picker truck earns its living twice over. It drives to the job like any other vehicle, then it lifts a worker into the air like a dedicated access machine — and both roles quietly age the same steel. For owners running travel towers around Sydney, the Hunter, the Illawarra and regional New South Wales, that dual life is exactly what makes a crack on a truck-mounted platform so easy to miss and so unforgiving when it lets go. The truck-mounted platform ages even when it is parked between jobs

Most access machines only accumulate wear when someone is working out of the basket. A cherry picker truck is different. The moment it leaves the depot it is putting its own weight, and the weight of a stowed boom, through the chassis and every mounting point at road speed. Corrugations, expansion joints and rough regional roads feed a steady stream of vibration into a structure that was never resting in the first place.

The consequence is that a truck-mounted unit racks up stress cycles the operator never counted as work. A boom that has only been elevated a handful of times can still have travelled thousands of kilometres, and every one of those kilometres has been quietly loading the welds and joints. Judging such a machine by how often it has actually lifted a person badly understates how hard it has been worked.

The mounting points a truck unit has that a self-propelled machine does not

The hazard that is genuinely unique to a truck-mounted platform lives where the access equipment meets the vehicle. A self-propelled boom carries its loads through its own chassis; a travel tower channels them through a subframe bolted or welded to the truck, a pedestal or turret that raises the slew bearing off the deck, and a set of outriggers that must lift and stabilise the whole vehicle before the boom is ever raised.

On a truck-mounted unit these are the crack sites that deserve particular attention:

  • The subframe and its attachment to the truck chassis, where road flex and lifting loads meet and fight each other cycle after cycle.
  • The pedestal or turret base that carries the slew bearing, taking the full overturning moment of an extended boom over occupied ground.
  • The outrigger legs, feet and their pivots, which repeatedly jack the loaded vehicle and then take the reaction of every lift.
  • The transitions between road-duty and lifting-duty steel, where two very different loading patterns concentrate at the same welds.

How a fatigue crack grows out of sight on a travel tower

A structural crack on a truck-mounted platform almost never begins as the break people picture. It starts as microscopic fatigue damage at a stress concentration — a weld toe on the subframe, a corner of the pedestal, an outrigger pivot — and lengthens a fraction with every duty cycle. On a cherry picker truck those cycles come from two sources at once: the lifting the machine is asked to do, and the road travel it does simply to get there.

For most of its life that crack stays hidden beneath paint, coating and the road grime a working truck carries. A pre-use walk-around is an important habit, but it was never capable of finding a crack that has not yet broken the surface, especially on mounting steel tucked under the deck and behind the cab. By the time anything shows above the surface, the structure has usually been coasting on a reduced margin for some time.

What skipped maintenance quietly removes from a truck-mounted unit

Deferring service on a travel tower does not hold it steady; it lets the machine spend down the safety it was built with, on systems the truck's road-registration status can lull an owner into trusting. The degradation runs across the hydraulics and the structure together.

On the hydraulic side, hoses harden and craze under vibration, cylinder seals wear until an elevated boom drifts down, and the holding valves meant to lock a raised platform begin to bypass. The outrigger circuit can lose the ability to keep the vehicle firmly planted, quietly undermining the stable base every lift depends on. On the structure, ungreased slew bearings and pins develop play, corrosion attacks the very weld toes on the subframe where fatigue likes to start, and loose mounting fasteners let the whole assembly work against itself. None of this announces itself as a single fault — it is the slow subtraction of margin, and the machine gives no signal when the last of it is gone.

Why lapsed certification turns a road-legal truck into an unknown quantity

A registered, roadworthy truck can feel reassuring, but a current vehicle registration says nothing about the access equipment bolted to it. The parts that decide whether the boom stays up are the concealed welds, the mounting points and the load-holding systems, and only a competent person examining them against AS/NZS 1418.10 for design and AS 2550.10 for safe use can honestly report their condition. Certification is that report.

That regime is layered: routine and periodic checks whose spacing follows the manual, the machine's workload and a competent person's judgement, sitting beneath the deep major inspection. The major inspection is the strip-down that deliberately hunts for the hidden fatigue cracking described above, and its timing is not a single figure — it falls due at a 5-year or 10-year point depending on the machine's class. When certification has lapsed, that verdict expires with it. A roadworthy carrier can be carrying an access unit nobody has vouched for, and every lift asks a question the paperwork can no longer answer.

The regulator and the business fallout in New South Wales
