Common Reasons EWPs Fail Inspection (and How to Avoid Them)

The recurring faults that stop a machine passing an inspection — from cracked structure and hydraulic leaks to missing paperwork — and the habits that prevent them.

Most inspection failures are not surprises. Across a fleet, the same handful of issues account for a large share of the machines that do not pass first time, and almost all of them are preventable with routine care and good record-keeping. Knowing what tends to fail an EWP lets an owner address it before an inspector ever arrives, avoiding the downtime and repeat visits that a failed inspection creates. Structural cracks and damage

Cracks in critical welds and structural members are the most serious cause of failure, because they go to the integrity of the machine itself. Fatigue cracking tends to start at highly-stressed joints and can be invisible under paint or grime until it is found by inspection or, worse, by testing during a major.

Prevention starts with taking pre-start and routine checks seriously — a knock, a fresh dent or a suspicious line noticed early is far cheaper to deal with than a crack found late. Keeping structure clean enough to actually see also matters, because damage hidden under dirt is damage that goes unaddressed.

Hydraulic leaks and cylinder drift

Hydraulic faults are among the most common reasons a machine is pulled up at inspection. Weeping hoses, damaged or chafed lines, leaking fittings and cylinders that no longer hold position all signal a system that is not safe to rely on at height.

Recurring hydraulic failure points include:

  • Perished, chafed or damaged hoses that should have been replaced at routine maintenance.
  • Leaking cylinder seals allowing the platform or boom to drift out of position.
  • Contaminated or degraded hydraulic fluid.
  • Loose or weeping fittings that were never rectified after a pre-start note.

Faulty safety devices and interlocks

An EWP's safety systems exist to intervene when something goes wrong, so an inspector will confirm they actually do. Overload sensing, tilt protection, motion interlocks, emergency lowering and emergency stops that do not respond as designed are a failure regardless of how well the rest of the machine runs.

These faults often creep in through adjustment drift, damage or neglected maintenance. Testing them at pre-start — not just assuming they work — is the simplest way to catch a failing device before it fails the machine at inspection.

Worn components

Wear is the natural consequence of use, but wear left unaddressed becomes a failure. Pins and bushes that have developed excessive play, a slew ring approaching the end of its life, worn tyres affecting stability, and tired or damaged guardrails and platform components all commonly stop a machine passing.

The defence is routine maintenance that replaces wearing parts before they reach the limit, rather than waiting for an inspection to declare them beyond it. Wear discovered and fixed on your own schedule is cheaper than wear discovered as a fail.

Missing or incomplete paperwork

Not every failure is mechanical. A machine can be in sound condition and still fall short because its records do not demonstrate compliance. Under AS 2550.10 the logbook and inspection history are the evidence that the machine has been maintained to the standard, and a gap in that record is a compliance gap regardless of how the machine looks.

Documentary shortfalls that cause problems include:

  • An incomplete or missing logbook with no continuous inspection history.
  • Missing routine or periodic inspection records by a competent person.
  • Illegible or missing capacity plates, safe working load markings and safety decals.
  • No record of prior repairs, so the history of a structural fix cannot be traced.

The habits that keep machines passing are unremarkable but effective:

  • Take pre-start checks seriously and log every defect so it triggers a repair rather than a workaround.
  • Keep routine and periodic maintenance on schedule so wear and hydraulic issues are caught early.
  • Keep the logbook complete and current, and keep decals and capacity plates legible.
  • Address defects when they appear rather than deferring them to the next inspection.
  • Present the machine clean, so damage and leaks can actually be seen and assessed.

Corrosion and the environment a machine works in

Corrosion deserves its own mention because it is both common and easy to underestimate. Machines that spend their lives in coastal, marine or wash-down environments face accelerated corrosion that attacks structure, fasteners and fittings from the outside in. Left unchecked, it thins load-bearing sections and hides beneath coatings until it is a structural concern rather than a cosmetic one.

Owners can do a great deal to prevent corrosion-related failures simply by keeping machines clean and dry where possible, addressing damaged coatings promptly, and paying particular attention to the machines in their fleet that work in the harshest environments. An inspector will assess corrosion seriously, and a machine that has been protected against it will fare far better than one left to weather.

What happens when a machine fails

Understanding the consequences of a failure is part of appreciating why prevention matters. A machine that fails inspection cannot simply carry on working — it is out of compliant service until the defect is rectified and the machine re-assessed, which means unplanned downtime at exactly the moment you needed the machine available.

A failure also tends to compound: a repeat visit, sourcing of parts, and the loss of the machine's availability all stack up, and on an older machine a serious finding can even tip the balance toward retirement. This is the real cost of a failed inspection, and it is precisely what the unremarkable habits above are designed to avoid. Prevention is not just cheaper than repair; it protects the availability the business actually runs on.

It is also worth remembering that an inspector's job is not to catch you out but to verify that a machine is safe and its records prove it. A machine presented in good order, with a complete history and legible markings, gives the assessor every reason to pass it. The owners who see the fewest failures are simply the ones who have made passing the natural outcome of how they look after their equipment day to day.
